Hi,

I have just tried the trial version of Casper XP to clone a 120Gb
drive to a 160Gb drive (without resizing). The new drive was on a
Promise controller card as the motherboard IDE ports are all used by
other devices.

The process took around 9 hours - is this correct or should it be
shorter ? (perhaps if original and clone were on the motherboard IDE
ports?)

Depending on how much Information you're cloning to the other Hard Drive. For Example. If you're cloning a 120Gg but you have used just 2Gb of it, it'll Take around 5 minutes to clone, but if you're cloning 100Gb of your 120Gb, it'll take for ever !!

Hmmm! OP was concerned about 9 hours for cloning. How about 5 years for an answer?
