I would like to replace the hard drive in my 5040 with the 160 gig
hard drive from my 4160.

Do I need to preform a low level format first?

If the drive has been performing well, I wouldn't bother. And you do know
that while this drive is a good choice physically, you will need to image it
from the 40GB drive in your 5040 and then patch it for 160GB.
